The 72-Hour Pre-Storm Generator Checklist, Built From the Manuals

Every storm-prep article says "test your generator." The manufacturers' service manuals say something more useful: exactly what fails. We extracted 10,275 complete symptom → cause → fix entries from 229 brands' manuals and ranked the documented failure causes — this checklist is that ranking turned into a schedule. Every item below exists because dozens to hundreds of models' manuals list its absence as a cause of failure.
T-minus 72 hours: the test run
Run it under load for 15–30 minutes — not the 5-minute weekly exercise cycle. The documented mid-storm killers (tripped breakers under real load, fuel-system faults on LP sets, marginal batteries that crank cold but not hot) only show up under sustained load.
- Standby sets: initiate a manual transfer test so the generator actually carries the house.
- Portables: plug in real loads — a space heater is a fine dummy load.
- Listen for surging or hunting — the manuals' top documented causes are a faulty spark plug (31 models) and dirty fuel — both fixable in the next 48 hours, neither fixable at 2 a.m. in the rain.
If it won't start today, you have three days to use the cranks-but-won't-start guide instead of a flashlight and a prayer.
T-minus 48 hours: the top-3 documented failure points
1. Battery circuit — the single largest documented no-crank cluster (low battery, dead battery, corroded connections, bad cables — ~190 model-documentations combined).
- Clean and tighten terminals; brush off corrosion.
- If the battery is 3+ years old, replace it now, not after it proves the manuals right.

2. Air cleaner — the most-documented cause of crank-but-no-start (63 models). Pull it and look. 3. Oil — "low oil level" appears in the failure tables for both no-start (59 models) and mid-run shutdown (60 models); the low-oil cutout will stop a running set to save the engine. T-minus 24 hours: fuel math, not fuel vibes
Running out of fuel is documented as a failure cause for more than 150 model variants — the most preventable line in the entire dataset.
- Know your burn rate at full load, not idle. Consumption roughly doubles from 50% to 100% load; the real manufacturer curves by size class are in our fuel-consumption tables — find your class and multiply by the hours you expect.
- Gasoline sets: fill fresh, and treat it — stale fuel is a documented no-start and surging cause; added today keeps the cans usable next month too.
- LP/NG standbys: confirm tank level (a answers this in seconds) and that the fuel shutoff valve is open — a closed valve is documented as a no-start cause for 32 models. It sounds silly until it's your model.
- Portables: stage more cans than you think; at full load a mid-size portable can run through 15+ gallons a day.
During the storm
- If breakers trip on the generator: the manuals' near-universal first fix is shed load, reset, reconnect one appliance at a time — overload-opened breakers are documented across dozens of models and are not a defect.

- Carbon monoxide is the non-negotiable: portables run outdoors only, 20+ feet from the house, exhaust pointed away — and a battery inside regardless of where the generator sits. No troubleshooting table matters more than this paragraph.

After the grid comes back
The manuals treat a multi-day run as serious engine hours — 30 hours of outage is more runtime than many standbys accumulate in half a year of exercise cycles.
- Check the hour meter against the service interval — many air-cooled standbys specify oil service at 100–200 h, which one long outage can consume outright (the intervals, by model, with part numbers).
