Procedures

7
Clean Electronic Injectors (In Engine) maintenance

Tools: SW10015JD Fuel Injector Flush Kit

  1. Change engine primary and secondary fuel filters.
  2. Prime fuel system and start engine; run until normal operating temperature.
  3. Disconnect fuel supply to primary filter; connect red supply hose to SW10015JD kit reservoir.
  4. Disconnect fuel return-to-tank; connect black return hose through kit filter to reservoir.
  5. Fill reservoir with TY26688 Diesel Fuel System Clean-Up solution; open valve.
  6. Key-on engine to check for leaks and verify return fuel flow.
  7. Start engine and run at 1100 rpm for 20-40 minutes; do not let engine run out of fuel.
  8. Remove and inspect kit return filter element (SW10967P1) for debris; repeat if badly contaminated.
  9. Close reservoir valve; disconnect hoses; reconnect fuel supply and return lines.
  10. Start engine and run 10-15 minutes to purge cleaner solution.
Relieve Fuel System Pressure maintenance

⚠ Escaping diesel fuel under pressure can penetrate skin causing serious injury

⚠ High-pressure fuel is dangerous

  1. Stop engine and wait minimum 15 minutes (5 minutes minimum specified for rail) before disconnecting high-pressure lines.
  2. Open first high-pressure line slowly to verify pressure has been relieved.
Remove and Install Primary Fuel Filter Element maintenance

⚠ Do not pre-fill filter with fuel; may introduce debris

  1. Clean filter header and surrounding area.
  2. Connect drain line to drain valve; drain all fuel from canister.
  3. Disconnect water-in-fuel sensor connector.
  4. Turn canister counter-clockwise to remove.
  5. Pull filter element down to remove from header.
  6. Inspect sealing surfaces; clean as required.
  7. Place new packing on canister; coat with thin film of fuel.
  8. Place filter element in canister with tangs down.
  9. Install filter onto header until snug.
  10. Turn filter additional 3/4 turn after seal contact.
  11. Connect water-in-fuel sensor connector.
Remove and Install Secondary (Final) Fuel Filter maintenance

⚠ Do not pre-fill filter with fuel

  1. Clean filter header and surrounding area.
  2. Connect drain line to drain valve; drain fuel.
  3. Turn filter counter-clockwise to remove.
  4. Inspect header sealing surface; clean as required.
  5. Install new filter drain valve and tighten to specification.
  6. Place new packing on filter; coat with thin film of fuel.
  7. Install filter onto header until snug.
  8. Turn filter additional 3/4 turn after seal contact.
  9. Prime fuel system by turning ignition ON for 60 seconds before starting.
Remove & Install EGR Valve repair

Tools: JDG10194 EGR Valve removal tool

  1. Disconnect wiring lead and remove 2 screws securing EGR valve to intake manifold.
  2. Place JDG10194 EGR Valve removal tool at base of valve and install forcing screws.
  3. Carefully remove valve by alternately turning forcing screws clockwise.
  4. Remove gasket and clean mating surfaces; vacuum debris from intake manifold.
  5. Replace O-rings each time valve is removed.
  6. Inspect valve lands for wear and damage.
  7. Lubricate O-rings with clean engine oil; install new gasket and EGR valve.
  8. Install 2 attaching screws to initial specification.
  9. Tighten EGR valve attaching screws to final specification.
  10. Reconnect wiring lead; recalibrate if new or reused EGR valve using Service Advisor.
Remove and Install Electronic Injectors (EIs) repair

⚠ Complete the injector calibration procedure

⚠ Do not twist the top of the injector

⚠ Inlet connector and O-ring must be replaced whenever the inlet connector nut is loosened

Tools: JDG10263 Feed Tube Torque Tool, JDG820 Flywheel Turning Tool, JDG1949 Wiring Harness Nut Socket

  1. Remove rocker arm cover with vent tube; disconnect wiring harness connectors.
  2. Remove clamp-to-intake manifold screw of the fuel delivery line set.
  3. Remove fuel line nuts of the delivery line set (hold inlet connector flats).
  4. Record QR code/serial number of each injector and note cylinder.
  5. Remove inlet connector nut; remove and discard inlet connector.
  6. Loosen terminal nuts; remove harness carrier screws; lift out harness carrier.
  7. Remove injector clamp screw and clamp; hand-pull or pry injector from head.
  8. On install, install new O-ring and combustion sealing washer; lubricate O-ring.
  9. Position injector and clamp; tighten clamp screw then loosen slightly.
  10. Place O-ring on inlet connector; install inlet connector and nut; tighten to specification.
  11. Tighten injector clamp screw to specification (old or new clamp).
  12. Install and finger-start fuel lines; assemble clamps with new clamp screws.
  13. Tighten line clamp screw to specification.
  14. Tighten fuel delivery line nuts; install rocker arm cover with new gasket.
Remove and Install Engine Control Unit (ECU) repair

⚠ Do not pressure wash the ECU

⚠ Before welding on engines with ECU, remove ECU from engine

  1. DO NOT OPEN the Engine Control Unit.
  2. Install hanger plate to the 3 mounting pads with rubber isolation pads facing outwards.
  3. Tighten 3 cap screws to specification.
  4. Orient ECU with air vent to rear of engine and connectors facing downwards.
  5. Place strap assembly over ECU with rubber isolators against ECU.
  6. Tighten 2 cap screws to specification.
  7. Power to ECU is fused with a 20 Amp fuse; power and ground from battery.
