Common problems

  • The battery is very warm to the touch.
    Fix: Reduce the rate of charging by a significant amount. Complete the charging at the reduced rate.
  • The battery emits smoke or a dense vapor (gas).
    Fix: Reduce the rate of charging by a significant amount. Complete the charging at the reduced rate.
  • Overheating of the generator too quickly
    Fix: Do not heat the generator too quickly. Try to limit the rise in temperature of the insulation and windings to 11.11° C (20° F) per hour.
  • Localized overheating
    Cause: Radiant ovens sometimes cause localized overheating.
  • Internal heating required
    Cause: Generators are in damp environments and go for long periods of time without operation. Generators operate regularly in an environment with moisture laden air.
    Fix: The electric space heaters should be installed as part of the generator.
  • Insulation resistance test failure
    Fix: Heat the generator to approximately 75° C (167° F). Never exceed 75° C (167° F) until the insulation tester tests correctly for insulation resistance (at least 4 hours).
  • Insulation resistance below normal
    Fix: Cleaning is advisable if heavy accumulations of dirt can be seen or if heavy accumulations of dust can be seen. If excess dirt is the cause of a restriction in the ventilation, cleaning is also advisable.
  • Insulation breakdown
    Fix: An insulation breakdown requires repair. A high pressure wash is normally an effective way to clean windings. This includes windings that have been exposed to flooding or windings that have been contaminated by salt.
  • Dirt accumulation
    Fix: Cleaning may be required at the point of installation. A vacuum cleaner should be used to pick up dry dirt, dust, and carbon. After most of the dust has been removed, a small brush may be attached to the vacuum hose in order to loosen dirt that is more firmly attached to the surface. Compressed air may be used to remove the remaining dust and dirt.
  • Circulating current needed
    Fix: Drying can be accomplished by circulating low voltage current through the windings. Since the voltage is low, the breakdown of the insulation will not occur as the breakdown might have occurred with normal operation and wet insulation.
  • A strong odor of acid is present.
    Fix: Reduce the rate of charging by a significant amount. Complete the charging at the reduced rate.

Belts - Inspect/Adjust/Replace (Adjusting the Alternator Belt) adjustment

⚠ If new drive belts are installed, check the drive belt tension again after 30 minutes of engine operation at the rated rpm.

  1. Remove the drive belt guard.
  2. Loosen mounting bolt (1), adjusting nuts (2) and mounting bolt (3).
  3. Turn adjusting nuts (2) in order to increase or decrease the drive belt tension.
  4. Tighten adjusting nuts (2). Tighten mounting bolt (3). Tighten mounting bolt (1).
  5. Reinstall the drive belt guard.
Electronic Unit Injector - Inspect/Adjust adjustment

⚠ The electronic unit injectors use high voltage. Disconnect the unit injector enable circuit connector to prevent personal injury.

⚠ Improper adjustment can reduce engine efficiency and shorten component life.

  1. Ensure the engine cannot be started while maintenance is performed. Do not use the starting motor to turn the flywheel.
  2. Allow hot engine components to cool before measuring or adjusting the unit injectors.
  3. Disconnect the unit injector enable circuit connector to prevent personal injury. Do not contact injector terminals while engine is running.
  4. Only qualified service personnel should perform this maintenance.
  5. Refer to Systems Operation, Testing and Adjusting, 'Electronic Unit Injector - Test' and 'Electronic Unit Injector - Adjust'.
  6. Camshafts must be correctly timed with the crankshaft before injector lash adjustment. Remove timing pins before turning crankshaft.
Engine Oil Level Gauge - Calibrate adjustment

Tools: Marking pen

  1. Operate engine until normal operating temperature is achieved; stop engine; remove a crankcase drain plug and drain oil pan completely.
  2. Remove used engine oil filter; install new filter; install drain plug; tighten to 70 ± 14 N·m (50 ± 10 lb ft).
  3. Add recommended oil: Standard Sump 45.4 L (48 qt); Deep Sump 64 L (68 qt).
  4. Start engine; ensure lubrication system and new filter are filled; inspect for leaks.
  5. Stop engine; allow oil to drain into crankcase approximately five minutes.
  6. Check oil level; use a marking pen to engrave ADD mark (Y).
  7. Add 3.8 L (4 qt) recommended oil; full volume now 49.2 L (52 qt) standard sump or 68.1 L (72 qt) deep sump; allow to drain five minutes.
  8. Check oil level; use a marking pen to engrave FULL mark (X).
Engine Valve Lash - Inspect/Adjust adjustment

⚠ Ensure that the engine can not be started while this maintenance is being performed.

⚠ Hot engine components can cause burns; allow additional time for the engine to cool before measuring/adjusting valve lash clearance.

  1. Initial valve lash adjustment on new, rebuilt, or remanufactured engines is recommended at the first scheduled oil change.
  2. Adjust the electronic unit injector (preload) at the same interval as the valve lash adjustment.
  3. Only qualified service personnel should perform this maintenance.
Fuel Injector - Inspect/Adjust adjustment

⚠ Only qualified service personnel should perform valve lash maintenance.

Tools: 9U-7227 Injector Height Gauge

  1. Inspect the injector mechanism for signs of wear.
  2. Put the No. 1 piston at the top center position on the compression stroke.
  3. Use the 9U-7227 Injector Height Gauge to obtain 78.0 ± 0.2 mm (3.07 ± 0.01 inch) from top of unit injector to machined ledge of fuel injector body.
  4. Turn unit injector adjustment screw clockwise until the correct height is obtained.
  5. Hold adjustment screw and tighten locknut to 100 ± 10 N·m (75 ± 7 lb ft).
  6. For cylinders 1, 2, 3, 7, 8, and 10 remove the timing bolt; turn flywheel 360 degrees counterclockwise (viewed from flywheel end) to put No. 11 piston at top center.
  7. Repeat adjustment steps 3 through 4.
  8. Remove timing bolt from flywheel; reinstall valve mechanism covers.
Engine Protective Devices - Check diagnostic

⚠ During testing, abnormal operating conditions must be simulated. Perform tests correctly to prevent engine damage.

  1. Visually check the condition of all gauges, sensors, and wiring. Look for loose, broken, or damaged items. Repair or replace immediately.
  2. Alarms and shutoffs must function properly. Malfunctions must be simulated to test the devices.
  3. Only authorized service personnel or your Caterpillar dealer should perform the tests.
  4. For calibration of temperature contactors, see Special Instruction SEHS9827.
  5. For calibration of pressure contactors, see Special Instruction SEHS9828.
Insulation - Test (Recommended Procedure for A Periodic Insulation Test) diagnostic

⚠ The high voltage that is produced by an operating generator set can cause severe injury or death.

⚠ The megohmmeter is applying a high voltage to the circuit. Do not touch the instrument leads without first discharging them.

Tools: 142-5055 Insulation Testing Gp, 9U-6003 Insulation Testing Gp

  1. Take the generator out of service.
  2. Visually inspect the generator for moisture. If moisture exists, dry the unit first.
  3. Discharge the capacitance of the windings.
  4. Isolate the stator windings by disconnecting all other leads and cables from the generator terminals.
  5. Connect the insulation tester's RED lead to ground.
  6. Connect the insulation tester's BLACK lead to the wye point of the generator's windings.
  7. Set the voltage to 500 Volts for units of 600 volts or less; 1000 Volts for units more than 600 volts.
  8. Apply voltage and observe readings at 30 seconds and 60 seconds. Record the 60 second reading, temperature and humidity.
Severe Service Application - Check diagnostic
  1. Severe service is an application of an engine that exceeds current published standards for that engine.
  2. Caterpillar maintains standards for performance, fuel quality, altitude range, maintenance intervals, oil selection, coolant selection, environmental qualities, and installation.
  3. Engines that operate under severe conditions may need more frequent maintenance intervals.
  4. Environmental factors include ambient temperatures, air quality, buildup, and altitude.
  5. Improper operating procedures include extended low idle, frequent hot shutdowns, excessive loads, excessive speeds, and operating outside intended application.
  6. Improper maintenance procedures include extending maintenance intervals and failure to use recommended fuel, lubricants, and coolant/antifreeze.
Triggering the snapshot with the Cruise Control Set/Resume Switch diagnostic
  1. Toggle the switch quickly from the OFF position (1) to the SET position (2).
  2. Toggle the switch quickly from the SET position (2) to the RESUME position (3).
  3. Toggle the switch quickly from the RESUME position (3) back to the OFF position (1).
  4. The switch must be toggled within a one second time period to take a snapshot. The procedure can also be performed in reverse order.
Connecting Cat ET and the Communication Adapter II installation

⚠ Turn the keyswitch to the OFF/RESET position. If the keyswitch is not placed in the OFF/RESET position, the engine may start.

Tools: 171-4400 Communication Adapter II Gp, 196-0055 Adapter Cable As, 171-4401 Communication Adapter II, 207-6845 Adapter Cable As, 7X-1700 Communication Adapter Gp (may also be used)

  1. Turn the keyswitch to the OFF/RESET position. If not, the engine may start.
  2. Connect cable (2) between the COMPUTER end of communication adapter (3) and the RS232 serial port of PC (1).
  3. Connect cable (4) between the DATA LINK end of communication adapter (3) and the service tool connector.
  4. Turn the keyswitch to the ON position.
  5. If Cat ET and the communication adapter do not communicate with the ECM, refer to Electronic Service Tool Will Not Communicate With ECM.
Flash Programming installation

⚠ Operating the engine with a Personality Module not designed for that engine will damage the engine.

Tools: Caterpillar Electronic Technician (Cat ET), WinFlash

  1. Obtain the part number for the new flash file.
  2. Connect the electronic service tool to the data link connector.
  3. Turn the key switch to the ON position. Do not start the engine.
  4. Select WinFlash from the Utilities menu on the electronic service tool.
  5. Program the flash file into the ECM. Select the engine ECM under Detected ECMs.
  6. Press the Browse button in order to select the part number of the flash file.
  7. Verify that the File Values match the application.
  8. Press the Begin Flash button.
  9. Start the engine and check for proper operation.
  10. Program any parameters that were not programmed if a 253-02 Check Customer Or System Parameters is active.
Aftercooler Core - Clean/Test maintenance

⚠ Personal injury can result from air pressure. Wear a face shield and protective clothing.

Tools: FT1984 Aftercooler Testing Group, pressure air, pressure water, degreaser, steam

  1. Inspect cooling air side for damaged fins, corrosion, dirt, grease, insects, leaves, oil, and debris.
  2. Clean with pressurized air less than 205 kPa (30 psi), directing air opposite fan airflow.
  3. Use pressurized water less than 275 kPa (40 psi) to soften mud.
  4. Use degreaser and steam for oil and grease; wash with detergent and hot water; rinse.
  5. Start engine and accelerate to high idle rpm to remove debris and dry core; stop engine.
  6. Inspect core cleanliness with a light bulb; repeat cleaning if necessary.
  7. Inspect fins for damage; open bent fins with a comb.
  8. Inspect welds, mounting brackets, air lines, connections, clamps, and seals; repair if necessary.
